Put the front differential on jack stands and have a helper apply lite pressure to the brakes. Do the following:

- Turn the front propeller shaft by hand until you have one full turn of the front wheels;
- Do this turning the propeller shaft slowly feeling for any ruff operation;
- Do it in the opposite direction also;
- Lock the long axle side and repeat able to determine any change in feel;
- Have the helper lock the brakes and turn the propeller shaft to feel for R&P back lash and side gear back lash. If things are good, you shouldn't have much back and forth movement, nor should you feel any other movement.

Since the problem appears under load, my guess is the axle that was binding has probably destroyed:
- the side cone and cup bearings;
- side gear causing excessive play in the carrier under loads;
- Carrier side nut.

If you have looked at every thing but the carrier assembly, I would pull that and inspect.

Good Advice -- When trouble shooting modules and looking for/finding problems, it always good to inspect all components. I had worn out axle bushings that caused the front axles to bind and lockup. As a result everything to the TC had to be rebuilt. Had I not inspected other parts for wear, I would have had to disassemble the front again. Significant problem in one area over time can cause significant worn parts on other components.
