If you have drained the oil and inspected it and found no metal or rust change to synthetic. Can you feel your backlash? Is it correct? Does the differential rotate smoothly when the wheels are off of the ground?
They run hotter than you think the NP200 transfer case runs notoriously hot. Kaiser Jeep used the NP200 in the M715 and they are a problem for prolonged highway driving. I was able to drop the temp some by going to synthetic oil in the M715 and putting a street ell fitting on the oil fill to increase the oil capacity. Last summer I drove a M915 pulling a 8000 gal tank trailer up from Utah. The temps were over 100 and I was going 70 most of the time. I kept an eye on the TC temp gauge and when it approached 400 I pulled into a truck stop and ran a hose on it for several minutes and the water would sizzle and steam.
