I spoke with Doug at Blue Chip this morning and those were his thoughts as well. He said they typically do not see these kinds of failures until 20-25 psi but pressures in the 15+ while cranking causes hard starting.

I will be doing some overhaul on my fuel system to try and smooth out the pressure delivery from the FASS. Id also like to see about modifying the stock filter housing to accept the 1/2" lines. Most of my woes started when I installed the FASS 150 and 1/2" fuel lines after the DDRP failed (7 years, I bought the truck in 2010 and replaced the lift pump and injectors within 3 months). It didnt completely fail, it just stopped building consistent pressure under load so I think the rotor is worn.

Most of my problems were on the pickup side of the pump and stemmed from the modifications I had done to the Suburban tank sucking air at the compression fittings which would loosen up over a week or so. Matters were worse when it got cold and the fuel didnt flow as easily. Once I installed a sump, the pump would prime right up. Pressure behavior would change when I messed with the spring and ball in the bypass (installing check ball in a different orientation) so im wondering if the check ball isnt a bit out of round.
