i broke the studs off on a willys jeep motor. i drilled them out and then used the helicoil thread repair system to allow the use of the original size studs. The helicoil system is easy to use...it involves drilling and tapping a larger hole to accept a metal coil with the proper inside thread for your stud. i then torqued everything to original specs.
on the same engine...there was an exhaust manifold stud that was broken that i could not get access to drill out without removing the engine. So when i replaced the gasket on the exhaust manifold, there was no bolt on that end for me to tighten down. On this gasket i used the permatex ultra copper material. I have driven several hundred miles and there is no evidence of any exhaust leakage in that area i could not tighten.
