Sounds just like the problem I had many years ago on my first disk conversion when I used a Master Cylinder with a small bore. I then went to a MC with a 1 & 5/16 " bore and all was well. All my trucks since then use the 1 & 5/16: MC.
Search the archives and see if you dont see your problem in past posts with small bore MC's. I believe all the info you need to prove your problem is in the archives.
