If you haven't seen a gear drive fail, and I do mean catastrophically, then you just haven't put enough power to it. I have seen many a 200, 205, D300, spicer 18, D20 fail due to too much torque and too much traction. There are quite a few people who think the 205 is the holy grail of t-cases and it was a strong case for its day. But that day has long since come and gone. I have run modern day design t-cases in both chain drives and gear drives with engines making double the torque it took to break the cases on 205s with very little carnage, certainly not what I had seen in the old design of the 205. Look how long it has been since a mfg has used a gear drive case in a light duty vehicle and with no appreciable increase in frequency of t-case failures. Yet the GVWR, towing capacity, and the engine H/P and torque ratings keep going up from the days of gear driven cases.
