The residual check valve is in the end of the MC & I believe the brake lite switch is right at the MC also. How much "free play" do you have before the pushrod hits the piston. I don`t know what the manual says but there HAS to be clearance. If you look in the MC when releasing the brake you should see the fluid returning into the MC. Maybe I am all wet but I cannot see the problem being downstream from the MC & brake light switch. If the piston is returning all the way & the residual valve is working properly & the MC is vented, then any pressure buildup should bleed back. Like many have suggested, check the pushrod clearance.
