My Carryall, Power Wagon and a future PW Cab all shared bad roof seams. Besides these seams joining two roof sections they also provide structural integrity for strength. If you remove the valance over the front windshield, you will see what I am describing.

I came up with the following repair that works wonderful for me. However, if you want a original looking cab, this is not for you since the visible roof seam will be gone.

First, I use a chisel and carefully bend the roof seam verticle. Its a complex bend/fold that Dodge used. Once its standing, I cut the standing part of the seam flush down in the groove. Then all traces of rust are removed and the steel is made bright and shinny. I then coat it with Pickle X 20 (www.picklex20.com).

Second. I take a piece of .1875" round stock and weld in into the groove. I use skip welds so as not to overheat and warp the roof section. All welds are ground smooth, just below the roof line. Then body filler is used in the groove to make the entire roof flush. The .1875" round stock returns the structural integrity you removed when you cut the seam out.

Third. your now ready to prime and paint. Keep in mind you will end up with no roof seam, the cab roof WILL NOT look original. For me this is fine as all rust has been taken care of and strength restored. There are quite a few pictures of this seam repair on my Carryall album.
