1/2-tons and early 3/4-tons had 1-15/16" splines while later trucks have 1-3/8" splines. It might be that one of his axles shafts was changed out with one of a different spline.
When I bought my hubs, Selectro sent me one that did not fit the bolt pattern on the flange. It was close, very close, but just wouldn't fit. I had no problems with the splines. I think a hub from a different application accidentally fell into the wrong box. They sent me a replacement and it fit fine.
