During the boiling the water out phase you mention, did it indicate by gauge that it was overheating? That part worries me some. If it was overheating as long as you mention, and ignoring the difficulty of removal issue you mention, I think I would want to do some crack inspection on the heads, at least, and possibly the block. Is this a wet sleeve engine?
